The blower fan on this unit has always made a noise from the blades rubbing on the housing. About 5 years ago, just as it went out of warranty I had it serviced and it cost me close to $500 for the service call and the replacement of the fan assembly.
Is there any workaround to resolving this? It is not worth me spending that kind of money again but, I don't want to just replace the entire unit either. Any direction on this would be appreciated.

To resolve what? A noise?

The only solution is to find the cause and fix it, whatever that takes. Until someone isolates the actual cause there isn't a lot for us to suggest. If you can't do that you'll have to call someone in.

If you isolate the cause and still need further advance, let us know the details.

Dan, I stated in my short post that the blower fan is noisy -- that is the problem. I also mentioned that it had been replaced once already and it is back to the same noise. It apparently rubs a bit on the housing. I was hoping that maybe someone on this forum was familiar with this unit because I believe it was a bug in the unit.
I guess I need to research how to remove the housing and get to the fan in question and see if there is something I might be able to adjust. The A/C and the heat work fine. However, in the middle of the night, when I wake and there are no other noises in the house, I can hear it and it disturbs mine and my wife's sleep.

Yes, but why is what we need to know before we can suggest a solution.

It apparently rubs a bit on the housing.

Again if that is so, why? Loose mounting, worn mounting, bent mounting, bent fan, something hitting the fan??

Someone will need to.

I believe it was a bug in the unit.

If it was I would imagine you might find numerous complaint about it in a google search. Have you checked?

I found a service manual for that unit online. It might describe the process?

I'm sorry I couldn't give you a definite answer. Maybe one of the tech here that had a similar case and will come by to suggest a cause they found? It still doesn't mean it is the same cause in your case. Most problems require at least some investigation not just a description of the symptoms.

If you can find out what is causing the noise we might be able to suggest how to fix it.
